A Rip Line Across the Top, No Cutter Needed
This mailer carries a perforated tear line along its top face. The recipient finds the tab at one end, pulls it across, and the box opens in one motion – no scissors, no box cutter, no sawing through tape at a kitchen counter. The photo shows the strip mid-pull on a lime-chartreuse box: the printed outer liner peels back cleanly, brown flute exposed under the torn edge, a bright white interior underneath.

The format targets subscription shipments, direct-to-consumer drops and marketplace fulfilment, where the opening moment is part of the product. Construction is single-wall corrugated board with a printed outer liner: light enough to hold parcel rates down, stiff enough to survive a stacked master carton, and branded on the outside so the artwork arrives undamaged at the door. Interior dimensions are cut to your product; standard mailer formats are stocked, and odd footprints are drawn off your dieline or a physical sample you courier to us.
We build the rip path into the dieline instead of bolting it on afterwards. Tell us how your packing line closes cartons – tucked flap, pressure strip or taped seam – and where you want the tear to start and end, and the perforation is laid to match. Pre-production samples get their strip pulled by hand so you can judge the pull force before bulk runs, and a strip that fights back or cuts the wrong line never leaves the sample stage on our watch.
From the recipient’s side of the parcel, the difference shows up in one gesture. A taped kraft box gets attacked with a key or a knife blade angled into the contents, and the item that arrives scratched is blamed on the brand, not the packing. A perforated mailer gets unzipped by hand at the kitchen table in two seconds, the lid lifts clean, and the product sits visibly inside a bright white cavity. That sequence is the entire argument for specifying a rip line on parcels you know will be opened on camera, in a hallway, or by a customer who buys month after month.
On the operations side the same feature cuts a step: no tape head waiting at the closing bench for the opening experience to matter, no instruction card telling people where to cut. Your line still closes the box the way it already closes boxes; the tear line only decides how the far end of the journey begins.
What You Set, What We Quote
The photographs document one specific build – lime printed liner, white interior, a single rip line across the top. Everything else below is yours to specify, and each line moves the quotation:
- Interior footprint – cut to your product’s packed size; standard mailer formats are stocked, custom sizes drawn from your dieline.
- Tear line position and length – set in the tooling so the rip lands where your artwork says it should; the tab end is placed for a one-handed pull, as photographed.
- Outer liner printing – your wordmark and brand colour on the exterior; we proof against your reference file before run start.
- Interior liner – unprinted white inside, shown in every photo on this page; a plain kraft inside is quoted on request.
- Board grade – E or B flute, specified against your packed weight and dieline during quotation; we do not promise a fixed grammage from a stock list.
- Cavity inserts – optional dividers or an insert under the lid, quoted to your product layout when a loose item rattling around is the risk.
- Closure method – tuck flap or taped seam at your line; the tear path is engineered around whichever you choose.
- Design support – free digital mock-up of your artwork on the box before any tooling starts.
Two complaints drive most mailer samples through our studio. First, crushed corners in transit: the cure is a board grade matched to the packed weight and a master carton stacked to your pallet pattern, so we ask for both numbers up front instead of guessing. Second, an interior that is 20 mm too shallow or too roomy for the product: send the item itself, or a drawing of it with clearance notes, and the mock-up shows the fit in writing before the die is cut.

A note on why the material row points at your product instead of a fixed grammage. A mailer carrying a 300-gram candle travels very differently from one carrying a folded garment, and the board you want depends on the packed weight, the drop behaviour of your parcel lane and how high the cartons stack on the shelf. The flute options named above are industry-standard categories, not a promise of one specific paper weight – that spec comes out of the conversation about your product, and it changes how the tear strip pulls as well, which is exactly why we sample before bulk.
Capacity of 1,000,000 pcs per month keeps reorder windows short. Once artwork is signed off, bulk clears the line in 7-15 days, and your dieline and colour files stay on record so a restock order does not restart the drawing stage from zero.
One procurement detail worth settling early: the per-carton count you want printed on the outer markings. Some fulfilment teams receive by carton and never recount, so a carton label stating “25 pcs, size B” lets the bench trust the number on the tape. Set that expectation in your purchase order and the pack-out sheet is built to match it, carton by carton, before the stretch wrap goes on.
Ask also whether your SKU scheme needs the interior bottom to carry anything. Plenty of subscription brands eventually want a place for a card, a sticker sheet or a QR code that survives being read twice, and the cheapest moment to solve that is while the dieline is still a drawing: a printed patch on the interior liner, or a shallow pocket under the flap. Retrofitting a printed insert into an approved run means a separate card and a separate step at the bench forever; specifying it now costs a line on the artwork sheet.

Ordering Path: Drawing, Sample, Bulk
The path from first email to pallet is short and repeatable. Send your packed product dimensions, the weight of the box as you ship it, and your artwork or even a rough logo file. We draw the dieline with the tear line laid where you want it, then return a free digital mock-up showing your artwork in position on the assembled box. The mock-up is design support at no charge, and it is the document your own team should sign off internally before money moves – colour callouts, panel placement and the tab start point are all marked on it.
When the drawing and the mock-up are approved, a physical sample follows in 3-5 days. Pull the strip on that sample. Check the interior fit with your actual product inside it, not a measurement on paper. If the rip angle feels wrong in the hand, say so on the sample and the perforation pitch is adjusted before the die is finalised; changing a drawing costs nothing, changing a cut tooling after bulk starts does not work that way.
Bulk production then runs 7-15 days from artwork approval. If a subscription programme needs three interior depths for three tier sizes, send all three product sets with one artwork and we quote them together, so the launch ships as one delivery. Mixed-quantity splits across sizes on a single reorder are normal on this line: state the per-size counts in your purchase order, and the cartons are labelled by size at packing so your fulfilment team never counts boxes to find a tier.
Reorders stay cheap on time because the tooling is already yours. The dieline, the artwork positions and the carton pack-out for your size are filed against your account, so a restock email can quote straight from the last approved file without a fresh drawing cycle. Programme operators adding a seasonal insert later simply send the new item and get an updated cavity proposal within the same drawing turnaround.
Flat-Pack Cartons, FBA Prep, Full Containers
Mailer boxes leave our floor flat-packed: nested in counted stacks inside export master cartons, banded and palletised for the lane you choose. The count per carton is set from your finished box size, and carton markings can carry your SKU labels so a receiving warehouse scans them without opening anything. Because the boxes travel collapsed, one pallet of these mailers holds many times the volume of assembled rigid boxes, which is where the freight saving on a corrugated mailer program actually shows up on your landed-cost sheet.
Stack height inside the master carton and the nesting orientation both get set at the drawing stage, not improvised at the packing bench – a mailer printed on a liner that burnishes against its neighbour will show scuff marks down one edge, so the pack-out we choose for you keeps printed faces protected the whole way to your door.
Amazon FBA labelling and prep can be done here before dispatch, which saves a third-party prep centre hop. Shipping goes by sea, by air, or by courier – DHL, UPS, FedEx, TNT – chosen against your reorder calendar: a launch flight can be air, the next six months sea, and everything in between consolidated as full container loads when volumes justify it. Share your container destination and delivery window and we can price both a direct-pallet option and a mixed-container option side by side on the same quotation.

Can the perforated line run around a side panel instead of only across the top?
What is the minimum order on branded mailers with a tear strip?
Will a single-wall mailer hold up under my product’s weight?
Can you apply FBA labels and prep cartons before shipping?
How fast is a sample, and how fast is bulk after I say yes?
Boxes and Bags From the Same Print Line
If this build is not the right format yet, the two sibling mailers cover other brand directions: a white one-colour printed shipping box for high-key artwork, and a full-colour laminated corrugated gift box for edge-to-edge pattern work. More formats sit in the printed boxes category and the wider printed items catalogue, and matching printed paper shopping bags can be cross-quoted on the same order for brands that run both channels.
